I made many surfboards as a young guy. More art than science. Get a good book from the library and I can offer plenty of advice.
Also, there is a guy in Miranda who makes surfboards using balsa instead of foam. Should be strong and light. http://www.balsasurfboardsriley.com/
He can give a lot of help, supplies and tips.
